Using the new screw provided in the replacement parts kit, make sure the screw is completely seated on the plate after the screw has been tightened to the specified torque. Remove and discard the voltage regulator caddy cover (6) from the regulator bracket (3) and caddy (5). For 2007 models: In addition, remove the lower voltage regulator cover (10). Remove and retain the hex socket head screw (4) at the top left of the bracket For 2007 models: In addition, disconnect the ground wire. Free the cable straps (9) from the regulator bracket, beneath the regulator. Remove the two hex socket head screws with washers (2) retaining the voltage regulator to the bracket.
Remove and save the regulator, but discard the screws. Remove and retain the screw (4) at the top right of the regulator bracket.
Remove the bracket from the engine. For 2008 and later models: Free the strap (9) that ties the jiffy stand wiring to the voltage regulator bracket. Unfasten the three-way jiffy stand sensor connector and the two-way crank position sensor connector 79 (12) from the T-studs on the back of the regulator bracket (3). Discard the bracket. Disconnect both plugs from the back of the voltage regulator (1).
For 2007 models: Unfasten the four-way (7) and two-way (8) voltage regulator connectors from the T-studs on the back of the regulator bracket (3), and discard the bracket. Disconnect the voltage regulator (1) at both connectors. For 2008 and later models: Unclip the two-way O 2 (oxygen) sensor electrical connector 138 (11) from the voltage regulator caddy (5). For 2007 models: Unfasten the two-way crank position sensor connector 79 (12) from the voltage regulator caddy (5).
Remove the caddy from the vehicle frame. For 2007 models: Unclamp the bottom of the caddy from the engine mount spacers. For ALL models: Unhook the top clips from around the tabs on the front of the engine casting. Remove the original equipment (O.E.) caddy from the vehicle frame, and discard it. Re-using these screws can result in torque loss and damage to brake components. (00319c) NOTES Install the primary bearing first using appropriate service manual and WHEEL BEARING REMOVER/INSTALLER. The side with the machined groove on the hub face is the primary bearing side for all kits except Kits 41681-07 and 40818-08.
For Kit 41681-07: Install the wheel so that the hub markings are on the left side and the machined groove is on the right side of the motorcycle. For 2006 and later FXDWG Models: When correctly installed, the tire will be 0.08-0.2 in (2-5 mm) off of center, compared to the fender. For 2007 and later FX Softail and 2008 and later FXDWG Models: The left side of the wheel is the primary bearing side. For 2006 and earlier FX Softail and 2007 and earlier FXDWG Models: The right side of the wheel is the primary bearing side. For Kit 40818-08:. Proper installation of this kit requires the separate purchase of two floating brake discs (44343-01 for 2004 – 2007 models and 44553-06A (stock) or 41500012 (polished) for 2008 and later models) and a tire (43371-07 on 2004-2008 models and 44026-09A on 2009-later models).
The left side of the wheel has machined DOT markings to identify it as the primary bearing side. For 2008 and later Touring: Install bearing shim (43903- 08) under the primary bearing. Assemble wheel installation kit components and brake disc(s) to wheel, using the appropriate service parts table.

Cylinder Wall MACHINE CRANKCASE Crankcase Boring Preparation NOTE During final assembly of the engine, Harley-Davidson recommends replacing the OE cylinder studs with Screamin’ Eagle High Tensile Studs (16505-01). Remove cylinder studs from the engine crankcase. Mask off all bearings and oil holes to prevent debris and contaminants from entering those areas.
Inspect and clean engine case mating surfaces. See Figure 6. Reassemble engine case with OE screws, except the top center screw between the cylinders, and tighten to specifications listed in service manual. NOTE To prevent damage to crankcase boring tool, it is important to replace the top center screw with a modified top center screw (1093). This screw is included in the Crankcase Boring Tool Kit (94419-06) and can be purchased separately from a Harley- Davidson dealer. Install modified top center screw (1093) between the cylinders and tighten to 50-90 in-lbs (5.6-10.2 Nm). See Figure 1 and Table 1.

Install the compensator bowl with the 12-point screws and lockwashers saved earlier. Install the new wheel to the rear fork. Refer to REAR WHEEL, INSTALLATION in the Service Manual. Proceed to Step 7. Front Wheel 2.

Mark the left and right brake discs so they can be re-installed to the same location. Re-assemble all saved components to the new chrome front wheel assembly. Using the Torx ® shoulder bolts from the kit, and the saved spring washers fasten the brake discs to the same side of the wheel from which they were removed. REMOVAL All Models 1. If equipped with saddlebags, removal may ease installation. Follow the instructions in the appropriate Service Manual or Instruction Sheet. See Figure 1. Remove and discard the forwardmost fender support bolt (1). Repeat for the other side. See Figure 2.
On the left side, remove the footrest support mounting bolt (1) and footrest support bracket assembly (2). Discard the mounting bolt. 2005 – 2006 Models 1. Loosen the exhaust shields as necessary following the instructions in the appropriate Service Manual.

Move mufflers enough to access the rear bolt attaching the exhaust mounting bracket to the frame. Install upper screw (7) in the fender support. Tighten screw finger-tight. Install the lower screw (4 or 5) with the saddlebag guard, washer (9) and locknut (6) inside the frame. Tighten screw finger-tight. Tighten the upper screw to 30 ft-lbs (41 Nm). Tighten the lower screw to 40 ft-lbs (54 Nm).
Tighten nut to 30 ft-lbs (41 Nm). 2005 – 2006 Models: a. Loosely install the exhaust header bolts. See Figure 4.
Loosely install two rear muffler bracket bolts (1). See Figure 3. Loosely install bolt securing exhaust system (2) to support bracket (3).
Tighten exhaust header bolts following the instructions in the appropriate Service Manual. Tighten support bracket bolt and rear muffler bracket bolts following the instructions in the appropriate Service Manual. Tighten exhaust shields following the instructions in the appropriate Service Manual.

Tighten to 30 ft-lbs (41 Nm). For 2007 and later Models: Install lower screw (10) through the saddlebag guard, footpeg support and the frame. Tighten to 30 ft-lbs (41 Nm). Remove the outer fairing and windshield. Refer to OUTER FAIRING/ WINDSHIELD REMOVAL in the Service Manual. On the fairing cap, remove the inner left side hole plug. See Figure 1 and the FAIRING CAP SWITCHES (FLHTC/U) section in the Service Manual. Install the fairing speaker switch (4) in the opening as follows: If a cruise control switch IS present: Follow the instructions in the Service Manual to install the speaker switch.
If a cruise control switch IS NOT present: a. Obtain the speaker switch adapter wire (5) from the kit, and the butt splice connector included with the speaker switch. Refer to SEALED BUTT SPLICE CONNECTORS in the Service Manual. Splice the adapter wire to the black/ green speaker switch lead. Insert the terminated end of the adapter wire into cavity 12 of the fairing cap switch connector 105B 5. Remove the original equipment left-hand control switch assembly per the HANDLEBAR SWITCHES, REMOVAL, LEFT HANDLEBAR CONTROLS instructions in the Service Manual. Install the new left-hand control switch assembly (3) from the kit.

ALL models: Install the console pod assembly (1), and route the harness forward into the fairing per the instructions packaged with the Advanced Audio Hands Free Phone Interface, CB Radio or Intercom Kit. Be sure that steering is smooth and free without interference. Interference with steering could result in loss of vehicle control and death or serious injury. (00371a). Be sure the wires do not pull tight when handlebars are turned fully to left or right fork stops.
Unless already installed, install the overlay harness per the instructions packaged with the Hands Free Phone Interface, CB Radio or Intercom Kit. Refer to the Service Manual and follow the instructions given to re-install the Maxi Fuse. REMOVAL To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding.
Disconnect negative battery cable. See BATTERY MAINTENANCE in Service Manual. Remove primary cover, primary drive, and clutch. See DRIVE COMPONENTS in Service Manual. Remove primary chaincase according to the instructions in the Service Manual. See Figure 2. Pull off the alternator rotor (1) using two bolts inserted through the holes in the rotor face.
Remove the two T-27 TORX screws (2). Unplug the voltage regulator and remove the stator (3). See VOLTAGE REGULATOR in Service Manual.
Disassemble connector 46B (A). See DEUTSCH ELECTRICAL CONNECTORS in Service Manual. NOTE Contact cleaner, alcohol, or glass cleaner sprayed on rubber grommet (B) will provide lubrication when pulling it through crankcase hole. Move grommet (3) to one side and spray contact cleaner into gap. Repeat for other side. Pull rubber grommet (B) through crankcase hole.
Pull wires through crankcase hole. INSTALLATION 1.
Insert wires through crankcase hole. See Figure 1. Push rubber grommet (B) through crankcase hole. If necessary, apply the same lubricant used during removal. Insert wires into connector 46B (A). Mate connector 46.

Apply Loctite Threadlocker 262 (red) to sprocket nut threads. Tighten sprocket nut to 150-165 ft-lbs (203.4- 223.7 Nm).
Install primary chaincase according to the instructions in the Service Manual. Install clutch, primary drive, and primary cover. See DRIVE COMPONENTS in Service Manual. Position motorcycle on a suitable lift. To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative (-) cable first) before proceeding. (00307a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury.
Refer to the Service Manual and follow the instructions given to remove the seat and disconnect the battery cables, negative cable first. Refer to the TRANSMISSION CASE REMOVAL in the Service Manual and follow the instructions given to remove the components with the following steps. Refer to PRIMARY CHAINCASE COVER REMOVAL in the Service Manual and follow the instructions given to remove the primary chaincase cover. Wear safety glasses or goggles when removing or installing retaining rings. Retaining rings can slip from the pliers and could be propelled with enough force to cause serious eye injury.
See the PRIMARY CHAIN and COMPENSATING SPROCKET REMOVAL in the Service Manual and use the instructions given to remove the primary drive assem- bly. Refer to the STARTER REMOVAL in the Service Manual and remove the the starter.
See the VEHICLE SPEED SENSOR section and unplug the vehicle speedometer sensor connection and remove the mounting bolt. Lift sensor from the transmission case and set aside for later re-installation. Refer to NEUTRAL SWITCH and disconnect the connectors from the neutral switch. Refer to PRIMARY CHAINCASE in the Service Manual and follow the instructions given to remove the primary chaincase housing. Refer to EXHAUST SYSTEM in the Service Manual and remove the exhaust. See the REAR WHEEL REMOVAL and loosen but, do not remove rear axle to relieve drive belt tension and remove the belt from the sprocket from the transmission. Refer to OIL TANK REMOVAL in the Service Manual and follow the instructions given to drain, remove the oil tank and detach the vent, feed and return lines.
Refer to CLUTCH CONTROL in the Service Manual and follow the instructions given to remove the clutch cover and disconnect the clutch cable end from the cover. Set the cable aside for later re-installation Incoming search terms:.
